Three possible "avenues of inquiry to explore", to quote Inspector Lewis:

  1. Apply electrical tape over the vents just below the termination of the headbands. You can "tune" the bass depending on how many louvers you close out. The one caveat is that the tape needs to be stiff but not resonate.

  2. Mass load the baffles a little more stably than the typical mods with something with more mass than play-doh. I've read a few posts about how tungsten putty works the best, but that's getting into unobtanium territory. I like [UHUtac] (http://www.amazon.com/Saunders-Removable-Adhesive-Putty-99683/dp/B0000AQODM) a lot. The trick is once the baffles are loaded, you can "shape" the reflections by using something like a phillips-type screwdriver to impress "x" marks on the baffles strategically. It's a lot of fun to figure out and do because you can get a bunch of subtle effects this way. Combining this with an appropriate amount of cotton wool in the cups to tame the treble/ upper mids a little also relatively brings out the bass a little. make sure you take the time to weigh and use the same amount of cotton wool in both cups!

    Another option is to reshape the baffles but that's at the next level of modding.

Preferably you need the cap to seat the thumb covers properly.

but you could use some thing like Uhu Tac to apply it to the controller and keep it there until you do find a thumbstick replacement.

Instead of double sided tape, use sticky tac, more pliable and doesnt leave any residue.

Have you thought about using removable glue pads like these to maybe add more support for the fans and absorb some of the vibration to reduce noise?

It's basically like slightly sticky Play-Doh, won't do much good on its own but I imagine that it would work pretty well if combined with those zip-ties.

Just be careful with tape, sometimes even that can damage the walls. Personally I'd recommend the tacky puddy to attach to the wall.

It's cheap, and one package should last you quite some time. Just rip off very small bits to stick your board to your battlemat. That should keep it from slipping around.

Have you ever tried these things to "glue" something on the ceiling? Works fine for me for the pulleys.

I don't think a system like the virtuix boom will ever have as less tension as a ceiling setup, since it has only one pulley (I have 5 double pulleys on the ceiling, which might be a bit overdone, but i would recommend at least 3 double pulleys).
