I have a soft spot for the 1962 and the 1990 versions. Both are a bit odd, and not perfect, but I really enjoy them for being rather different from the source material.
I like the silent film ok. Despite following the book pretty closely it really missed the heart of the story which is a shame.
The original novel, Kay's novel, and the stage musical are tied for my favorites, though they all have their own flaws. I like Kay's backstory, and the way she writes Erik, but she really missed the boat on Christine and their romance.
The musical is great (and probably my overall favorite) but Christine could use some more dialogue, and they could have delved a little more into her relationship with the Phantom too. By the end of the show, they're still basically strangers. At least in the novel they spent a couple of weeks together.
Even the novel seems to get a little bit derailed in a few places and I feel like I have to skip a bunch of pages throughout to get back to the real plot. It's a good book, but not a great one.
As far as lesser known adaptations, I'm really fond of this illustrated book. The art is just really pretty.
Really, there are a lot of good versions of the story, but IMHO none of them are perfect. I'm still hoping for a great film adaptation one day that manages to give the story it's proper due.
How did you find the Big Finish version? Does it do it's own thing or does it just follow the book?
Do you know how to sew/know someone that is familiar with sewing?
If so something like this one or this one could work, but it might take some time/practice.
If not, Etsy is always a great place to search. But if you're really strapped for cash and you're willing to improvise, Halloween costume sites are great resources for costume pieces that can be used to make the real costume.

Okay, this is a bit of a stretch BUT the sash can be reused. Just swap out the pants.

I feel like the most recognizable Christine costume would be the dressing gown from the title song scene. So maybe something like this shirt or similar? I would also curl his hair if it's long enough and have him carry an opera score or something. I don't know, it's not much, but those were my immediate thoughts. Best of luck! :)
