have you guys (paging /u/ConsectorVerum) heard of an hand impact tool/driver?

this is the tool you are missing that will prevent bolt heads from stripping out as you are backing them out.

Before you go to crazy did you check the brushes?

This is from a random troubleshooting site.

4. Sparks and/or Smoke

All that brush bouncing on the armature will often kick up some sparks out the dust vents as the electricity arcs to stretch over the gaps of damaged areas. Eventually, if brushes are not replaced, they can continue to damage an armature and cause overheating or smoke.

As far as getting screws out they make an impact driver of sorts that you strike with a small hammer. The tool is set up that striking it causes it to turn because the turn it also insures that the head stays in the socket.

I would cut a slot into it with a small cutting wheel using a dremel then hit it with a slotted screwdriver attachment on a hand impact I've used that method a few times on stuff like that...GLHF don't get frustrated and make it worse!!!! http://www.amazon.com/Lisle-29200-Hand-Impact-Tool/dp/B0002NYDRG

Ever heard of an impact screwdriver? I picked up this bad boy after drilling out a couple screws on my CB and I think something like this fellow could handle the screws in your pictures.

I've def been there.

What you need is a rubber mallet, a regular hammer, and one of these suckers (you can probably find one at Ace hardware or O'reillys.)

Just use the impact driver on the screws, and once you get those out just hit the top of the cover with a mallet, and eventually it will come off.

WD-40 isn't super good for rusted bolts. Use either PB Blaster or there's a homemade mix that's supposed to be even better - I think it's ATF and acetone mixed 50/50.

Other than that, what /u/firematt422 recommended is dead on: grind a slot across the head and use a screwdriver or use vice grips.

If you try both of those and are still stuck, you'll want to pick up a handheld manual impact driver. (like this ; Craftsman sells one, too). With this, you'll twist while holding it from the side and wack it with a BFH. The internal gearing will force it to turn as it impacts.

measure the screws and get replacements from a hardware store. If you don't have a thread gauge take a screw with you to the hardware store. (they are probably 6x1 or 5x.9)
